BUILT TO FLY: MAKING A CHAMPIONSHIP-WINNING HELMET

The most decorated motocross athlete of the century, Tony Cairoli, has claimed all of his nine FIM World Championships while helping and using Airoh helmets. The Italian star talks about his role in forging the Aviator 2.3

Like some of his Italian motorcycle racing peers, Tony Cairoli has become synonymous with one particular helmet brand. Since the Red Bull KTM rider’s second Grand Prix season in 2004 the #222 logo has been a common sight on Airoh helmets, firstly in the MX2 class (two titles) and then the MXGP category (formerly MX1) that Cairoli routed between 2009-2014 and again in 2017.

The small but highly advanced manufacturer from close to Bergamo in northern Italy was born from the experience and knowledge of Antonio Locatelli almost 15 years ago and Cairoli was – and still is – one of their first, key ambassadors. “There is a big family feeling to the company,” says the 34-year old, who has remained with the same team mechanics and staff since that 2004 year right-up to the present day and has been in KTM colors from the start of the 2010 season. “The owner, Antonio, is always there and connected. He controls things and I still speak with him directly for my designs and my helmets. I like that atmosphere. It is a close working relationship and they work a lot and invest a lot, especially in safety.”

Cairoli wears the Airoh (actually an acronym of Ambition, Innovation, Resilience, On-Off, Heritage) Aviator 2.3; the premium off-road model. The Italians pride themselves on a variety of fabricating techniques to ensure optimum weight, comfort and effectiveness and this includes steam and injection molding then composite fibers and 3K carbon, layered by hand. A carbon kevlar fiber weave means the helmets are light and strong but the smaller details are not neglected such as UV resistant decals and hand-stitched inner lining. Airoh seems to mix the virtues of personal touch and high tech; an example being the delicate craft that goes into construction of the shell and AMS2 EPS while an in-house wind tunnel permits rapid and progressive development for aerodynamics, acoustic and thermo performance.

They are now one of the leading names in the vast off-road helmet sector but the journey to that status needed patience, education and some input from the sharp end of Grand Prix.

“There has been a big evolution,” opines Cairoli on the Aviator. “In fact, since 2009-2010 they made a big step compared to other helmets. I think a lot of manufacturers are quite close now but between 2006-2009 Airoh concentrated on pushing ahead of everyone else. First of all for the weight, but then for ergonomics and then comfort and feel. I think Airoh have made a very good helmet for a number of years.”

Cairoli was the initial guinea pig for Locatelli and his technicians to create the standards Airoh wished to reach with the Aviator. Compared to a street helmet, an off-road version needed to be suitably robust, well ventilated and exceedingly comfortable due to the extra physical effort and force a rider will be making on motocross tracks or trails. Airoh’s roots are in the dirt and Cairoli’s expertise is ingrained in the Aviator. “In the beginning I was giving a lot of feedback to improve the product but as the years go on and they get better and better it is difficult to find big things to change,” he says. “A lot of feedback is about fit, comfort, some ventilation and aerodynamics. At some tracks we have higher speed and you can notice differences. When you focus on helmet testing especially then you can feel the value of particular pieces.”

“Ventilation is always a big thing because you have to think about how it will link with the goggles,” the KTM man adds. “It is a big compromise and a commitment that Airoh make to be compatible and effective with the goggles on the market and the fit.”

“We can crash quite a lot and it is important to maintain the integrity of the helmet and the interiors. Another crash can be just around the corner so you must wear a fresh helmet or be sure about the condition of the one you have.”

The Aviator reached a state of proficiency and became the helmet of choice for Cairoli’s teammates Jeffrey Herlings (every year since his Grand Prix debut in 2010) and Jorge Prado (since 2016) and other athletes in the MXGP field. Cairoli’s Aviator is the only replica in the collection and pretty much identical to the one he uses in his day-job.

“It’s the same that people can buy in the dealership but the fitting is very important, so I have a different interior,” he reveals. “It depends on the helmet model though: some years I’ve used the standard interior and other years I’ve needed some changes to suit me. The model changes a little bit every year but big changes come every few. I’ll be using new stuff a year before some of them make it to the production version.”

Airoh have working diligently to expand their street collection and reach the same acclaim they have achieved in off-road. The ST 501 is a sturdy and well-sculpted, value-for-money helmet (so much so that it holds a place in the 2020 KTM PowerWear catalog). Naturally, their most recognizable patron won’t be seen off-track in anything else. “I also use the street helmet,” Cairoli grins. “They arrived a bit late to this market because they were born from off-road but they have been in MotoGP for a few years and have had helmets for scooters for a good few years. I remember using one riding around Rome a long time ago!”

      PC @RayArcher The #28 KTM 250 SX-F is gleaming under the race team awning at the FIM Motocross Grand Prix of Italy. Several hours after our investigation into a few areas of how the MX2 bike is ‘factory’, the same machine was used to seize victory for the second time from three events in 2021 and head the world championship standings with Guadagnini securing the red plate. Competing in the toughest arenas in the world, these race bikes are also the development vessel for future production models.

      PC @RayArcher In the search for a thoroughbred race bike among the entire offroad world then the KTM 250 SX-F would have a very strong claim. It first surfaced in 2003 and won the inaugural MX2 world championship in 2004. Since that year it has gathered a further 12 titles with eight different riders. It has ruled MX2 every season since 2016.
      Compared to the MXGP class – where the 450cc engines produce more than enough power and speed for current 1.6km Grand Prix tracks while also being primed for rideability – the MX2 250cc motors are tuned for every shred of maximum output and horsepower. The factory machinery is in the ‘ball-park’ for the minimum weight limit permitted by the rules due to the components that are used for set-up (electronics) and those added to gain durability, and ensure reliability and performance at the sharp end of the sport.

      Handlebars – clutch and throttle bodies
      “The clutch housing is a factory Brembo part that has the mounting on the back of the handlebar instead of the top. It’s designed to be stronger, there is more material and it is made from one-piece billet. We gain a lot of strength with this. It’s coated, so it looks a bit cooler as well.

      PC @AdamWheeler On the throttle side the standard part is casted but ours is a machined billet aluminum throttle housing. It’s also made for strength and there is no chance of it breaking in a crash (which could be the difference between winning and losing a championship).

      PC @AdamWheeler We order a bunch at the start of the season but we need very few. It is also a part that isn’t made for everyone. Every race bike has one and that will do for the full season. They don’t break, so the only reason to change it would be in the event of a big crash that scratches it up.”

      “This is 3D printed titanium, so it is quite new technology. It looks the same as the standard part but it’s extra-strong and super-durable. It’s designed to withstand big hits that are more likely at this level. We’ve only had 3D titanium printing since last year.

      PC @AdamWheeler Tom has welded titanium for the actual footpegs because he prefers the different shape; the foot-bed and the diameter is a bit different. Tom’s set-up generally is very neutral. There is nothing too crazy about his handlebars, brakes and other controls. It’s all quite calm, just like him really.”

      “Kite make a rear brake mount for us so we can have two fixed billet aluminum mounts for our carbon guard which stops the caliper from getting hit or being damaged in a rut when, say, the pistons can get pushed back.

      “This is one of the coolest things on our bike. We have a cast titanium header pipe section. The exhaust port comes out with the standard Akrapovič titanium but then this section is aligned to the engine. Instead of using springs it is bolted into place and, like many things we change, it is stronger for Grand Prix competition. We can match the engine characteristics to the exhaust pipe. I think Akrapovič are the only company doing this because it is quite a process to cast. It’s not so easy. This piece gives us more peace of mind because there is less chance of something unpredictable happening to the engine if the bike gets hit.

      PC @AdamWheeler Everything we do on the bike is to minimize risk. We want to lower the potential of something breaking as much as we can and sometimes means we have to gain weight…but we get more of a guarantee. We need that protection because in this level of racing there are more hits, more punishment for the material and more contact with other riders. You are always trying to make something stronger.”

      PC @PolarityPhoto OK, forget about the ridiculously tall first gear which means it is very easy to stall a prototype MotoGP race bike and think instead of the custom-made riding position, fat and adhesive Michelin tires and the agility: these are all ingredients geared towards sport performance to help 280hp through a 1000cc V4 powder keg.
      Understandably everything on the KTM RC16 is personalised to the riders that need to consistently push it to physical limits and gain tenths of a second. Including the ride by wire throttle. The ‘gas’ itself is more intricate than just a rubbery hand grip and a spring (the amount of rotation is tweaked to preference, “physically it is very light,” says recent Catalan GP winner Miguel Oliveira). Rolling the right wrist backwards unloads a cascade of torque and power but channelling all that potential into a lap-time that doesn’t melt the tires means some careful set-up work.

      The Red Bull KTM Factory Racing team will break down a lap and fine-tune the rider’s application of the throttle for each corner, sometimes each sector, for optimum effect.
       “The connectivity between the throttle and the rear wheel, taking into account the electronics, changes a lot depending on the grip and if the bike is sliding more, so you’ll then have more traction control,” adds Oliveira. “The feeling changes a bit from track to track.”

      PC @PolarityPhoto “Once the team understands how, why and to what degree the riders wants to open the gas and how much the tire can take then there are many electronic things going on,” reveals Oliveira’s Crew Chief Paul Trevathan. “We play with the torque and traction control levels: what they get with the hand isn’t always what goes to the rear wheel…but we try to make that as close to all the other fundamentals we have on the bike.”
      “The rider will come in and say: ‘it feels a bit flat from turns 4 to 5…’ or ‘I can’t control it out of turn 8’,” he adds. “A throttle is the rider’s way of steering the bike. Of making it swap, extend and all the little things that help it get around the track. It’s not just point-and-squirt.”

      PC @PolarityPhoto “It’s super-complicated and I prefer not to know how it all works!” says Brad Binder. “I’ll come into the box and say: ‘I need more power here, less there and more wheelie control here…’ and so on. The same for the amount of engine braking. I never really look at what the bike is doing in detail. I just give my feedback on what I feel.”
      “A big key factor with electronics is to try and make it transparent for the rider,” Trevathan states. “You try to let them control the bike with their hand but there are some riders who will say ‘on that part of the track I want to go fully open, and I need the bike to do everything else for me’. It is something less that they have to think about. If they can find that sweet-spot then they can get the bike exactly how they want it.”

      PC @PolarityPhoto Unsurprisingly some circuits are heavier on the throttle than others. The layout and long straight at the Chang International Circuit means a lot of usage, as does the trajectory of the Red Bull Ring, Austria and a course like Twin Ring Motegi in Japan. Other circuits, a great many in fact, don’t allow much throttle abuse! “At somewhere like Jerez the amount of time you are demanding 100% from the engine is measured in seconds, and not that many,” Trevathan says. “It’s quite amazing. The bikes are so fast that when they get to full throttle on the straight it’s already gone! You get shocked by the quantity of full throttle.”
      Dealing
      One occasion where riders have the grip wound back is the race start. Thankfully they can count on ‘holeshot’ devices, launch control and traction control. These measures are designed to deliver the maximum controllable performance from the rear wheel while keeping the front end down and stabilising the whole throbbing vehicle powering in a straight line.

      PC @PolarityPhoto Throttles make the bikes go, but the brakes stop the show and the carbon Brembo systems found on the KTM RC16s – indeed the whole grid – are not only extremely effective, robust and costly but they deal with an incredible amount of force. Riders can be coping with 1.5g into some corners while slowing from 350kmph to 95 (as found into the first corner of the Mugello circuit, San Donato) and pumping up to 6kg of pressure into the brake lever.
      All of this means the right arm has to cope with some harsh demands. Many MotoGP riders suffer with ‘arm-pump’ and a few even undergo surgery to relieve the ‘blocked’ condition. It all affects how they can interact with the throttle. “The biggest problem when you have arm-pump isn’t opening the throttle but closing it; the movement of rolling off and going to grab the front brake,” Binder says. “I can’t feel the pressure I’m applying too well. That’s the main thing that worries me. The switch to get on the front brake is too slow, too delayed. Then you’re not sure how hard you are pulling the brake. It’s a tricky one.”

      MotoGP is the pinnacle of motorcycling road racing thanks to the pace, the technology and the circuits. Those 23 riders on the grid have an extraordinary job. In fact, the time spent on their multi-million Euro motorcycles is relatively limited: outside of the 19 Grands Prix and a handful of official tests. This is why racers are incessantly looking for other ways to train and keep their ‘touch’ and that involves motocross, flat track and even using modified sport bikes for exclusive track days. Once on MotoGP machinery however they are into a privileged world.  
      “I don’t have anything I can compare it to,” Binder says. “When you fully open the throttle for the first time you think ‘how the hell am I going to do two laps in a row with this thing?’ then you kind of get used to it. It’s ridiculous.”

      PC @PolarityPhoto The South African is now the joint top speed record holder in the history of MotoGP after blazing the radar at Mugello at the end of May. He set a phenomenal 362.4kmph along the main straight in Italy. “I got really good drive and a good slipstream,” he remembers. “I saw the speed and thought ‘jeez’. You don’t feel too much difference between it 20kmph faster or slower but you do really feel it when you hit the brakes. It’s where you tend to notice that extra bit of speed.”
      “It was super-cool to see it afterwards,” he adds “and also a reward to team for their work and all the hours, the thousands of hours, on the dyno with the guys back at the factory to get such a strong machine.”

      PC @PolarityPhoto For Oliveira the rush of MotoGP is better appreciated off the bike than on it. “It still amazes me to watch MotoGP outside of the track,” he told us last year. “I think – because we ride the bike many times and we take everything to the limit – then [riding] is not as fascinating as watching it from the fence! Sometimes you still get impressed by the acceleration of the bike when you are onboard but, in general, I think it’s more interesting to watch, and even hear, it trackside: you get a real appreciation for the speed, what we are doing and how we stop the bikes in such a short time; that is pretty amazing.”

      PC: @SDaniel It would make sense then, that Solomon would inevitably upgrade from his bicycle to a motorcycle, eventually finding his perfect match in a KTM 200 DUKE. However, as you will soon learn, Solomon wasn’t happy with being restricted to the tarmac, and quickly started exploring the dirt tracks around the area.

      PC: @SDaniel He soon realized that it was too risky to take a street bike on deep offroad, but he accepted the challenge regardless – much to the surprise of his fellow riders. Solomon became obsessed with the idea, and soon completely changed the perspective of what a KTM DUKE is capable of with a few modifications.

      PC: @SDaniel Dubbed the KTM 200 ADVENTURE DUKE, Solomon has swapped out the front forks on his KTM 200 DUKE for a set of KTM 390 ADVENTURE units, giving it 170mm front fork travel, with 177mm at the rear, and 200mm ground clearance. This is arguably the first time anyone has replaced the KTM 200 DUKE suspension with that of the KTM 390 ADVENTURE anywhere in the country.

      For him, the KTM DUKE represents so much more than a great motorcycle. It’s become a companion. His best memories and adventures have been made possible by owning a KTM DUKE. He even calls himself a DUKE addict, as most of his conversations end with something DUKE related.

      PC: @SDaniel But most of all, he attributes his freedom and ability to love life to his KTM DUKE. Afterall, he says, life’s a journey that has to be enjoyed.

      PC @MCampelli Johnny Nice has a booming voice. We’re speaking on the phone after the 51-year-old has completed a full day of enduro riding. “On average I am 7-8 months of the year on the road,” he thunders down the line. Johnny is a self-made man with an envious lifestyle centered on two-wheels.
      His vehicles of choice for the better part of a decade visiting 72 countries and tours around Europe, North and South America, the Middle East and North Africa are the KTM 1290 SUPER ADVENTURE S and R. Something of an ‘orange bleeder’ due to his love of enduro, Nice and his endeavors have come to represent much of the philosophy entwined with in the SUPER ADVENTURE and the possibilities the bike brings.

      PC @JNice It would be easy and too simplistic to think of the Italian/Israeli as ‘a wealthy guy on a bike with a passport’, instead the overriding impression of Nice is of someone that advocates the power of empowerment: in short getting yourself into a place to live the life that you really want. For him that means in the saddle of a KTM and without the conception of boundaries.
      At the age of 41 Johnny decided to partially sell his company and start travelling. On the picture he is resting after a long day in the desert in South Argentina.
      PC @JNice Right, so where did the philosophy come from to embrace the whole adventure biking vibe?
      My life was quite adventurous! I was a ski instructor, but I had a lot of problems and the government actually seized my car once. When I was 28, I was living in the basement of a friend’s house sleeping on a couch. I’d recently come back from the U.S. where I’d graduated in finance and business administration from the University of New York. I remember looking in the mirror at the time and thinking ‘I don’t like this guy’. I knew I had to change something. I changed my social circles and began to read a lot. I’d failed in a few businesses but decided to try another in finance. By the time I was 33 I was able to say that I was ‘financially free’. I’d moved to London. My company grew and when I was 41 I partially sold it and invested in real estate, start-ups and so on. And this allowed me to start traveling.

      PC @JNice People might see your blog or Instagram and think ‘how did he get to a place where he can just get on a bike and go anywhere?’, not only the financial side but the attitude and approach…
      I think people would like to do a lot of things in their lives, but their goals stay as dreams. They have a dream to change their lives one day, but that day never comes. The toughest part is to make the first step. Realizing your dream is easier than you think because you deal with the problems when they come. You just need to pick up your stuff, start the bike and go.
      You’ve done some serious mileage, so why keep going?
      I love to meet new people and experience different cultures and languages. I’m a curious guy. I think that life is an adventure every day. I have a bucket list! I wrote it 20 years ago. There are 100 points on it, and I followed it and checked things off. There were some where I thought ‘I don’t like that anymore…’ so I changed the list. When you do something that you love then you never get tired of it. It’s almost 10 years that I’m on the road.

      PC @MCampelli How did you get into bikes?
      Oh, ever since I was a kid. My mum actually asked someone to cut my bike into two pieces when I was 14 – 15 because my knee and other parts of my body were a mess! When I was young my dream was to travel with a bike.
      Favorite type of motorcycle?
      Enduro bikes and Adventure bikes were always my favorites. They were perfect for the sort of riding I wanted to do. I would say I’m offroad half of the time. An asphalt road is just a commute to the next offroad section. So, for this, the KTM is exactly what I need. I’ve done hundreds of thousands of kilometers and never had a problem. Never. I took it to some places where you’d think ‘how is that possible with this heavy bike?’ like the side of a mountain in Chile or the depths of Peru. I go with a KTM because I want to visit places where others don’t go.

      PC @JNice The KTM 1290 SUPER ADVENTURE models have that ‘no limits’ tag. Have they taken you to a place that maybe you were surprised to reach?
      Yes! That would have to be Bolivia, Peru and the southern area of Argentina. Patagonia. I crashed the bike and fell down numerous times through those areas. I went through some really hard paths and where guys are using 300 or 250cc Enduro bikes. At times it was almost impossible, but I made it and that’s because of the KTM. I couldn’t have done it with another bike.

      PC @JNice People see the photos and the sun and idyllic life but there must be a lot of admin, waiting, transportation and organization to that lifestyle as well…
      Yeah, people might think that I’m cruising all day, smiling under my helmet in the sun. That’s not always the reality! Sometimes you are riding all day in the rain, or having to get through the snow. You get worried about breaking the bike or having a puncture. Adventure riding can be about solving problems or meeting challenges. Something will crop-up every day and you have to be ready for anything. Knowing how to do administration is another skill: border crossings are rarely the same. Some of them happen in minutes, others happen in two days! In Bolivia it can be quite tight to find gas. There is always an obstacle to get around to stay on your way.

      PC @JNice You must be asked all the time for your #1 place, but where would you least like to travel again?
      Definitely the hospital I had to visit in Peru. I had been riding at almost 5,000m of altitude and crashed in some mud and broke my collarbone. My GPS tracker saved my life because I could barely breathe, and an ambulance found me after three hours. I was nine hours in the ambulance and when we arrived at the hospital there were chickens wandering around the emergency room.

      PC @JNice What happened to the bike?
      The bike stayed on the mountainside for a few weeks and was actually snowed under. The KTM dealer from Lima was able to pick it up after two-three weeks. It was terrible. You know, the most common technical problems on the road are punctures. I would say it happens once a week on average. It can get very complicated to fix things in the pouring rain and in the mud! I remember once I was in a national park in Brazil and had to fix a tire and it was 47 degrees. I was melting!

      PC @JNice What’s the most biker-friendly place you’ve visited?
      Ireland, for sure. Irish people are super-easy about bikes and love bikers. The UK also. I will say Brazil and Argentina too. When you are in Brazil the police always stop you. Not to check or control the bike but to take a photo or to talk!

      PC @JNice Like a sportsman, are you aware that you are perhaps living an extraordinary life?
      You have to think that every single day means your life is one day shorter. It’s like a yoghurt in the fridge with the ‘best before mark’, except you don’t know when your date will be. Time is the most precious commodity. You have to live your day in a way that is amazing for you. I don’t think I live an extraordinary live because I’m doing what I love. For others it might be playing golf, tennis, fishing or parachuting. Don’t wait for it, just do it.

      For Bernard Mascarenhas, riding motorcycles came as a matter of necessity. Having moved to Bangalore, with no prior riding experience and living far from college, the best means of transportation was on two wheels. Little did he know at the time that this hard introduction to motorcycles would become his ultimate passion.
      ULTIMATE DUKE RIDER Bernard Mascarenhas, India
      PC @BMascarenhas Born in Odisha, but having lived all over India and the east, Bernard was thrust into the world of motorcycles due to absolute necessity. As he tells it, he moved to Bangalore after having completed his junior college at the age of 17. Back then, he had no idea how to ride and, to be perfectly honest he says, “the traffic and roads were frightening”.
      However, due to his accommodation being far away from engineering college, options were limited. Public transport was often unreliable and was prone to getting caught in traffic. It was also expensive. His father insisted he learn to ride a two-wheeler, stressing to him that it would be the best way to get to college on time, affordably. Bernard says he clearly remembers telling his father “There is no way I will ever ride a two-wheeler in such crazy traffic!”.
      “The DUKE mentality for me implies that life is not about waiting for the storms to pass, but rather learning to ride in the rain” – Bernard Mascarenhas Fast forward a couple of months, and Barnard started riding a gearless 100cc scooter. A mere six months later, he upgraded to something a little bigger – and within no time, the motorcycling bug had bit. Hard!
      “I became hooked on two-wheelers. I kept upgrading my bikes, and kept adding to my garage”, he says.

      PC @BMascarenhas Bernard quickly found himself on a KTM 200 DUKE – which he later crashed, putting him and the bike out of action for a number of months. However, with the support of the local KTM dealer, they were able to rebuild the KTM 200 DUKE from scratch.
      During weekdays Bernard uses his KTM 390 DUKE to commute but on the weekend he enjoys to take it on longer rides
      PC @BMascarenhas When Bernard collected his newly ‘renovated’ steed from the dealer, he immediately left on a 2000 kilometer trip, with regular trips every weekend thereafter. Before long, the KTM 200 DUKE had 5000 kilometers on the clock – despite having just been rebuilt.

      PC @BMascarenhas Today his ‘go-to’ ride is his KTM 390 DUKE, which Bernard says is the perfect bike to compliment his lifestyle of commuting to work on the weekdays, going for long rides on the weekends, and getting his knee down at the track. Bernard also has a very interesting take on what the DUKE mentality means – summing it up quite well “The DUKE mentality for me implies that life is not about waiting for the storms to pass, but rather learning to ride in the rain”.
